Outer Sill vs. Inner Sill Repair: What’s the Difference and Which Do You Need?

If you’ve been told your sills need work, or if you’ve had an NCT structural fail on sill condition, the distinction between outer sill and inner sill repair is the most important thing to understand before you accept any quote.

The two types of repair are not interchangeable — they address different parts of the sill structure, carry different costs, and have very different implications for structural integrity and NCT compliance.

The Anatomy of a Car Sill

The sill on a modern monocoque vehicle has two distinct structural components:

The outer sill panel is the cosmetic section you can see below the door from outside the vehicle. On many cars it’s a separate bolt-on or weld-on panel. Its primary function is cosmetic — it presents a finished surface and protects the structure behind it from direct stone chip impact. Replacing it improves appearance but doesn’t address structural integrity if the box section behind it is rotten.

The inner sill — also called the sill box section or structural sill — is the closed steel channel that sits behind and above the outer panel. This is the structural member: it connects the A-pillar and B-pillar, supports the floor pan, and carries the bending loads that run along the base of the vehicle. It’s what NCT inspectors assess for structural integrity.

In addition, on many vehicles there is a sill inner reinforcement — an additional strengthening section inside the inner sill, between the inner sill and the floor pan. On vehicles with significant sill rot, this section is sometimes also compromised.


Outer Sill Repair: What It Includes

An outer sill repair or replacement addresses the cosmetic outer panel only:

  • The old outer panel is removed (cut off or unbolted, depending on construction)
  • A new outer sill panel is fitted and welded or secured in place
  • The repair is painted and finished

This is a legitimate and worthwhile repair when:

  • The outer sill is cosmetically poor but the inner structural sill is sound
  • The vehicle has been inspected and the inner sill confirmed to be in good condition
  • The work is being done for cosmetic reasons rather than structural

It does not address structural rot in the inner sill box section. If the inner sill is compromised, fitting a new outer panel leaves the structural problem unchanged.


Inner Sill Repair: What It Includes

Inner sill structural repair is the job required when the structural box section itself is corroded:

  • The outer sill panel is removed to gain access to the inner section
  • The inner sill is stripped back to bare metal and fully assessed
  • Rotten sections of the inner box section are cut out back to sound metal
  • New steel is formed, fitted, and seam welded into the inner structure
  • On vehicles where the inner reinforcement section is also affected, that is addressed at the same time
  • The outer sill panel is refitted or replaced after the structural work is complete

This is the repair required for an NCT structural sill fail. It’s more involved than outer sill work and accordingly costs more. But it’s the only repair that restores structural integrity and that will pass a retest.


Why Quotes Vary So Much Between Garages

A significant proportion of the variation in sill repair quotes comes down to this distinction.

A quote for outer sill replacement only will be meaningfully cheaper than a quote that includes proper inner sill structural repair. If you present two quotes to a customer for “sill repair” without explaining what each includes, the customer will almost always go with the cheaper one — and then fail the NCT retest because the structural problem wasn’t addressed.

When comparing sill repair quotes, ask each garage specifically:

  • Does this include inspection and assessment of the inner sill structure?
  • If inner sill rot is found, does this quote cover cutting it out and welding in new steel?
  • Or is this quote for outer panel replacement only?

An honest garage will answer this question clearly. If the answer is vague, treat the quote with caution.


Which Do You Actually Need?

The only way to know for certain is a proper inspection with the vehicle on a lift.

Outer sill only is sufficient when:

  • The inner sill has been properly inspected (stripped back and probed) and confirmed sound
  • The vehicle has no NCT structural fail on sill condition
  • The issue is cosmetic — appearance and protection rather than structural integrity

Inner sill structural repair is needed when:

  • An NCT inspector has found structural corrosion at the sill (this always refers to the inner structure)
  • Physical inspection reveals soft metal, perforation, or significant scaling in the inner sill box section
  • The vehicle is over 10–12 years old, has visible outer sill rust, and hasn’t had an inner sill inspection

For most vehicles presenting with sill rust on Irish roads, the inner sill is involved. It’s the exception, not the rule, for a vehicle with significant outer sill rust to have a fully sound inner sill — because the conditions that caused one typically caused both.


How Long Does Inner Sill Repair Take?

A single-side inner sill repair with moderate rot extent is typically a full day’s work. Both sides runs to two days. The variation comes with the extent of rot — if the repair extends further than the initial assessment expected once the section is stripped back, it takes longer.

Frequently Asked Questions

Q: My NCT fail mentions sill condition. Does this mean the outer or inner sill? A: The NCT assesses structural integrity, which means the inner sill. An outer cosmetic panel in poor condition is an advisory at most. A structural sill fail always refers to the inner box section.

Q: Can outer sill condition hide inner sill rot? A: Yes — this is very common. An outer sill that looks reasonable cosmetically can conceal significant inner sill rot. The inner section corrodes from inside (from blocked drain holes and standing water) independently of the outer surface presentation.

Q: I’ve had the outer sill replaced previously but I’ve failed the NCT again on sill condition. Why? A: Almost certainly because the inner sill structural section wasn’t addressed in the previous repair. A cosmetic outer sill replacement doesn’t fix inner sill structural rot. The structural repair that was needed then is still needed now.

Q: Does inner sill repair require removing interior trim? A: On some vehicles, yes — particularly where the full extent of the inner sill needs to be accessed from inside the vehicle to assess the interior face of the box section. This is vehicle-specific.
